Found the problem, was a flap of metal that had bent over into the path of the driveshaft, was right beside where the rubber center bearing support was, so on a hard downshift it would move against it and touch...

Not really, the sound seems to be coming from a bit further back than the clutch, I could certainly mask the problem by driving slightly differently, but the noise shouldn't be there in the first place so something isn't quite right..

EGR removal is a bit of a pain but if you're taking off the head then it should be no worries at all. Here is a guide to doing it, not super clear but you get the idea. http://www.toyotasurf.asn.au/techsite/egr.htm Dump pipe is definitely a good idea on these, I had a couple of KZN185's, one of them...

Time to sell my Surf, shes been well loved over the years, 290,000km on the clock, had a replacement engine about 10,000km ago, have a whole spare engine in parts, all it needs is a set of new rings, has a near new aftermarket head that goes with it. Spare rear axle, heaps of spare bits like turbos ...
