The one I made out of box section has had heaps of abuse and never let me down. Does have nearly 250mm of slip though!!

As Tom said... when you articulate one whel goes up and the other down... the driveshaft length changes little - its only because the front shaft is off-centre that it changes at all really.
The problem happens when you get some air, or bounce the front up, or drop off something and BOTH wheels drop away, thats when its going to happen. You need some big-ass jacks under the chassis rails just behind the rear mounts for the front springs and lift it both sides... see what happens. You might need a machined spacer or a limiting strap(s) off the axle housing...

you may have engineered my truck too good
when i modified the D/S , made it so when shocks where fully compressed the shaft still has 5mms spare before it bottoms out . cant remember but fully compressed was like 720 or 740??
so any longer and it will start causing probs then..
will look into the pto spline and box section . thanks steve

Thats 'cos I haven't DONE a lot lately
The front axle is finished and under the truck, front springs are modded (well, third leaf removed from both sides) and I'm going to hopefully get the crossmember drilled and bolted this week sometime - then I'm a front d-shaft and a set of shocks from ready to roll...
...although I also need to pick up my new rear axle, disc-brake mod it, rotate the housing slightly which means new spring perches, fit the V6 4.88 diff, and mount that...
...and I need to cut part of the front crossmember off and make room for the winch mount and re-installation of the front bumper (I figure a winch hidden in the factory front bumper will look better than 40kg of folded steel - might not be as strong, but I'm not worried about bending it... if it dies, then I will just make something new
Oh hell... then theres the... god, it goes on and on...

sorry conan BUT why would you make such an ugly looking drive shaft
(( look i know we are kiwis but comon do it properly )) go to your local tractor work shop and buy a new PTO shaft and use that (( it' s just me as i could not even imagine spending that much money on an SAS conversion
and then making and fitting that SO I'ME SORRY THIS IS ONLY MY OPINION and i know cost is a factor .................................................................................................................................................................................................................................................................................................................................. but on a good note i will get your bump stops tomorrow x3 at $ 10 .00 each is this ok ???
hahahahahh was waiting for that
cost is the major factor, plus this was waaaaaayyyyyyyyyyyyy faster to get done, and i have 5x the travel i used to
steel was free.......
dbl cardon and cv free.......
actually spent a bitta time at work when the boss wasnt watchn grinding it
so reacon i came out on top
would still be forking out on splines and welding it up if went round ..
GO THE SQUARE I SAY !!!
will get back to you on bump stops...
