so I notice a slight oil leak coming from the crusier the other day, jump under it and notice its coming from the transfer case filler bung. thats funny i thought to myself. Reach up to wipe the oil off and notice its loose. I undo it with my fingers look in th e hole and see that theres almost no thread. so the previous owner has over tightened it. GRRRRRRRRR
any thoughts in fixing it. my current line of thought it i mite have to get a bolt with a slightly larger size and tap it to fit.
Any other ideas.

What he said. You'd struggle to get a tap that big easily. Sure beats covering it in silicone or some other dodgey fix.

I would never do such a thing, lol
I had thought about helicoil, however i have been advisedthat helicoil requires more thread depth than the transfer case would provide.

I had one stuck in my motorcross bike drain plug 20 years ago when I was young and skinny and could still ride those things, it would have been a lot smaller diameter than your truck plug but it seemed to seat ok in the alloy housing and never gave me any trouble like the rest of the bike did

you can buy oversize bungs & also get special taps for them...i had to use one a 289ford sump once......no idea if they are available for japanese stuff though.

instead of a bolt get a bung the same size or larger we get them from taylors 3/4 inch bsp is what is in the navara(i think)
we might have a large tap at work i could "borrow" for a night if you wanted to give me the size

the helicoil will be fine just make sure you take it to bits before you do it so you do not get metal filings in the case

grease the tap, will catch 90% of swarf, then rinse the inside of the case with a degreaser, either from the filler and thru the hole with a spray can of degreaser,
