Making a new downpipe for the TD27t

So Iv ordered all the parts I need to make a full 3" mandrel exhaust for the Navara, then I decide to take the downpipe off, just to have a look..

Its more restrictive than a tight red corset wrapped around Susan Boyle!

Almost seems a waste to go to all this effort making the exhaust only to have such a tight squeeze up there.

So Im thinking of cutting out a template of the gasket in 8 or 10mm mild steel plate. Then moulding (aka, grinding and smashing!) a piece of 3" exhaust bend to fit it and welding together.

Has anybody made a downpipe for a TD27 before? Would love to see some pics! Would like to know what size pipe you used too. I think 3 inch would be possible, but would have to cut it on the right angle so you get the right amount of coverage on the steel plate. Then out comes the hammer set....

Never done anything like this before so any advice appreciated!

Steam pipe and short radius bends are your friends for that. Normal thin wall pipe wont handle the heat for long. I havent finished my exhaust system but I have 3 inch free flow from the dump pipe back (go to replace the dump) and now I believe its too big for a 3 litre TD. 2.75 or 2.5 inch would be heaps I believe and have a better sound. Dont get me wrong the pipes on mine are okay but they drone a little, where a slightly smaller pipe wouldnt. I originally went with the bigger pipe so I would future proof myself (had big plans) but now I have changed theose plans .

Maybe when I get the dump sorted it will help with the noise, but...
