i wonder if you could just make a gusset and bolt it in. assuming there is enough room in the housing.

Side note I know, but I've seen a diff with bearing caps that have a machined ridge around the outside (parallel to flange), that sit snuggly in housing. Maybe Cruiser

And yeah, go the solid pinion bearing spacer, a bit more to set up, but worth it imho.

The Tundra gusset is a one piece casting tying both bearing caps together so they can't expand.

A bolted on gusset would still allow movement.

explain please.
the tundra one looks to be bolted on to the top of the bearing caps using the bearing cap bolts.

I thought I had a picture but I can't find it at the moment.

The yukon site shows it a bit clearer

from what i saw the bearing cap truss unbolts off the bearing cap.
makes me think can we make a thinner truss that would fit in the smaller diff housing.

The Tundra has an option of 5.7 V8 so the diffs are a lot stronger even though they are 8 inch

yeah when i pulled the carrier out, I made sure everything was marked etc and put back on the same side. I have pulled it out and there are a few strange things. First one whole tooth is missing and the next one after that is missing the tip. The pinion looks like it has dug into the crown wheel along one of the tooth faces. I will post a photo up tomorrow. It looks like it has been wearing ok. The interesting thing is it has almost seized. The pinion is very hard to turn.

Cheers
Sam
