Go and buy yourself a spot weld drill . You can then drill out the spot welds holding on the trim support without putting holes in the panel below .

Alot of people fit checker plate over the sill for protection

if i was going to do it again i would make sill protectors / sliders like these instead

Nice. Ive got a sammy aswell and i put the 1600 8v carb motor in it. it goes real good but the carb is poked and im gona put a 1 3/4 su carb on it. the suzuki carbs are crap and thirsty on the gas for little performance. I go through warrants without cert no prob they dont even notice! although i have plans to change the horrible hard lift kit it has for some standard springs and longer shackles as its to stiff to articulate. I have just brought an escudo aswell as its far more user friendly on the road. Good luck with the project they are very capable trucks. Especially with a locker in them :)

I have a spot weld drill bit you can use, the flares will be much the same as they are a spotwelded bracket. I would remove the whole lot and use some rubber for flares (the metal ones get dents real easy) and if the sill has rust holes, clean it up and put some checkerplate over them, if they aren't rusty just paint them.

Just thought i'd post a few pics of some standard issue recaros I just fitted to the factory Samurai rails. The seats are way more supportive and instantly felt like about 5kw of extra cornering power, I've also heard of guys getting another 5kw just by fitting a shift light and one guy got 15kw by fitting under car neons - but for the moment i'm more than happy with the recaros. Got them both for 100bucks - gave up on trying to get some fishnets for a decent price!
The mounting points on the seats are the same size thread as the samurai ones but are about 15-20mm wider, I just drilled some new holes in the samurai rails to suit the recaros and it all bolted up perfect, even managed to hook up the cable for passenger seat so when the seat is tilted forward from the back seat the whole seat slides forward.
Drives seat was a bit more of a problem as the seat sits so close to the vehicle mounting points you cant get the rails narrow enough by drilling new holes to bolt up to the factory body mounts.
My body seat mounts were all stuffed anyway - the sheet steel was torn around the nuts on the back ones, so I took the initive to strengthen them up making up some heavy flat bar 'washers.' might be a problem come warrent time, but some matt black paint and piles of rubbish on the back floor should stop them looking to hard.

Found the reason my drivers seat felt like it was sitting on bricks!! two bits of flat bar wedged in there did the trick nicely..why??who knows? maybe the last guy enjoyed having a sore bum...

Thought I would post a couple of photos of a recent trip to a friends 'holiday home' out towards Whananaki, was only supposed to be a quick trip to drop the couch off and back home in time for a bbq after the wives had finished with their baby shower...his 'driveway' was slightly muddier than expected and two toyotas held up progress sliding all over the place - the Zook was a trooper and couldn't be stopped!
If his driveway was anything to go by, the tracks pushed through the land 30-40years ago should provide endless hours of fun in the mud!
