Looks as if the rust mark around the top of the break may indicate a previous crack.

Pushing those diffs to hard. There seems to be a couple of common weak points, I wonder if that style design is naturally weak when compared the fully welded diff structure with the swivel knuckles?

With the abuse they are given the diffs do bloody well.

Theres no off the shelf axle available here that even comes close.

Really? What about my Vitara alloy diff? Its so tough that it takes two people looking at it to break it...
Just pushing them too hard by the sound of it.

The Vitara front diff is definately right up there.
Actually we do have a Dana 60 available here, just not a steering axle.
Take a Salisbury from an old Land Rover 109. Remove the axles and side gears and throw them in the bin. Fit 30 spline or greater side gears which are an off the shelf part.. custom axles... voila, 4-pin Dana 60. Pretty much unlimited locker/gearing options as all the internals are D60.
