What would cause the throw out cog from the starter motor to stay out in the flywheel, the starter motor also makes real bad noises when you turn the key like its hitting the back of the fly wheel then gets stuck in the fly wheel. You can move the cog back using a screwdriver.

When its stuck it does line up with the fly wheel ok.

if you have a standard chevy starter motor it probably means your starter pinion gear is full of gunk and won,t return .on the end of the starter is the pinion which has a one way clutch ,this is normally sealed but water can get in and seize it .also the pinion slides on the starter shaft and sometimes needs a bit of grease to make it slide easy .to get it off there is a circlip under the little steel ring on the end which when removed the pinion just slides off

As Sig said it sounds like the starter needs to be torn down and cleaned up.

As you have to pull it off the engine to clean the pinion shaft it's worth spending a little more time and chucking a set of brushes in it and taking it completely apart and checking it over.

Nothing worse than fixing the problem only to have something else go wrong a little later.

Got the starter out took the end off and a load of mud came out, it looks like the brushes need replacing.

Great fun.

I put new brushes on and cleaned it out then tested it on the bench.
The motor spins up and the cog comes out ok and goes back in but when it was bolted back in it started the truck a couple of times then went back to making that noise. Pulled it back out and cant see the problem :evil:

check your starter pinion teeth .They should have a smooth angle on one side ,if this is a bit munted try and clean them up with a file or grinder.if this doesn,t work see if you can see into your ring gear and check it out for munted bits

Cog looks ok so does the flywheel.

when u hold the pinion it should turn freely one way but not at all the other. the teeth look alright on the pinion ,if it still wont mesh properly then i would look at the flywheel .i put a new ring gear on mine and it made it worse .i had to use a grinder to put more angle on the ring gear teeth and that fixed my one

with chevys you just shim them off the block to stop that shreik they make when they crank,stops them engaging to deep :roll: sounds painful,doesnt do much for the ringear and pinion either :lol:

done a few starters check the clutch pac is ok as found they clog with mud and break the springs whitch jam up the works also maki a grinding noise .... also they have a bearing at the end of the throw out shaft if they get rusty they tend to jam on the side of the outer of the returnhollow where the return shaft slides in and out ..... or the bearings mite need replacing if so go for a hardend sealed bearing if u do remove the seals and pack them fully with water resistant grease and push the seals bak into the brearings :idea:
well thats what i did with mine and i also marinised it .. havent had any probs with it since :D

Gotta admit my Terrano starter seems to suffer the same symptoms, although only when the engine etc is cold.
Had it bench tested by the experts and nothing was found wrong with it at all.
